I have a bolt with a 3TB drive that died. I also have a Edge 2TB drive I took out and replaced with a large drive. I'm wondering what will happen if I drop the factory 2TB old Edge drive into the Bolt in place of the dead 3TB drive. Will the bolt just format it up and run normally or will it have to be reformatted somehow first?

Bolt will erase the drive and prepare it on its own.

Nope... Installed it, turned it on, said the drive had problems and it would fix it, restarted itself and repeated the same info. After it attempted few restarts it went to 4 flashing lights...
Use WD diagnostic and do at least the quick erase. Then the TiVo will reformat the drive. Currently it is trying to fix the MFS because it does not know it came out of a different TiVo since the layouts are similar.

Anyone know how to format a 6tb for use with a TiVo Edge?
The TiVo Edge will self format a 6TB drive correctly. Just drop it in. I do recommend using WD diagnostic for a complete read and write before using it in the TiVo.

Where can I get the WD Diagnostics program you mentioned? Will it work on a regular pc?
They have versions for Windows and Linux. You can get it from WD website under support.

Holy crap! There are 500 drives to choose from and none of the programs are called just "WD Diagnostics". I realize I'm a dope but I have no idea what to try. Is there some 3rd party offering it for use with TiVos? Or does it have a specific name I'm not seeing?
