We have 3 episodes left to watch.

It's driving us NUTS! WHEN did Sydney find out that Vaughn is alive.
First, she didn't know, then in the episode where Will returns, she knows.

We figured we missed an episode somehow, but when I read the synopses at ABC.com, there's no mention.

What are we missing?

She knew all along. In the episode when she has the baby, she and her dad share a suspicious look, I think he says something about "telling him" or "letting him know" or something that I can't recall now, but later they show the messenger going to see Vaughn.

Edit:Some posts from the episode discussion...

How many times has this question been asked? I did not find it a difficult plot point to follow when the episode whas originally aired.

I thought it was odd how Vaughn was treated as dead early in the season, and the suddenly toward the end of the season it was just kind of matter of fact that he wasn't dead. I think it was supposed to be a big revelation to the viewer when we saw Vaughn alive in Tibet at the end of one of the episodes. However, it was a bigger surprise to me in the next ep when Sydney just started talking about it with her dad like it was no big deal. I would have liked it better if she hadn't known about it either and found out in surprise fashion.

It's pretty clear to me that there was no intent to have Vaughn return to the series, at least not alive, with the way they took him out of the series in the first place. There is no human way anyone could survive the number of gunshots from close range that he took, at least not without some sort of body armor (that he didn't have on).

When the series returned following Garner's maternity leave, the series was announced as ending with an abbreviated run. It was only that announcement that really explains why they re-wrote things to indicate that Jack and Sydney Bristow had secretly transported him away, where he was somehow able to recover from his gunshot wounds.

Fans of the series like to believe there were hints all along that this was the writers' plans all along, but it just makes no sense whatsoever.
