so i'm going from an 80gb to a 160 and it won't work because i'm maxed out on partitions on the 80gb.
if i don't keep programs it should work, right?
it'll also keep all my settings (season passes, etc.) yes?
thanks!

No, it won't work if you already expanded once and maxxed out the partitions at 16. Doesn't matter if you don't keep your recordings; still won't work. Do you have the original disk/image - you can expand that all you want - you just can't expand a drive (or image from an expanded drive) more than once.

Actually you can still create an original tivo image from an already expanded tivo. You can then take this image and restore it to a larger hard drive and have full capacity. I recently upgraded my already expanded 2x60gb series2 unti to a single 250gb hard drive. I lost all the recordings (well not really, I transfered them to other tivos and to my PC then transferred them back over) but the backup I made from the expanded tivo contained all my season passes and was restored to the 250gb hard drive. I'm sure one of the veterans here can chime in with the exact backup command required to make an original size backup from an expanded tivo.

I think the distinction may be your two-drive setup - did you just add a drive and then mfsadd? If so, I don't think you maxxed out your partitions on drive1 - so you could get an unexpanded image off that since by adding the second drive the expansion was done to your second drive. That's why it is possible to expand an already expanded drive1 by adding another drive2...

Well, what command did you use?
It's the -s switch for mfsbackup. I think my exact backup command was
mfsbackup -f 9999 -6so /mnt/dos/tivo.bak /dev/hdc /dev/hdb
Also, from the mfstools readme file
-s
This will shrink the volume set in the backup to the smallest it can get, given the data being backed up. This effectively divorces the backup, and can usually make the resulting image able to be restored on a drive as large as the A drive of the original. (Or the A+B drive in the case of a dual drive 30hr) This is useful for making backups of an upgraded system. The resulting backup will most likely be effectively un-upgraded, but with everything else the same. Any drives that have been added (This includes self upgrades and the second drive on UK TiVo and DirecTV with TiVo) will be removed, if no data on them is being backed up.
