I used MFS Tools on my Series2 540xxx TiVo to upgrade to a 200+160GB HD setup, but the software on that original drive was never upgraded - I think it was v 5.x. Since then my HDs crashed. I used the -s127 parameter, but I think I read somewhere that LBA48 HDs should only be used with v 7.x of the S2 system software?

I am wondering - should I bother trying to save recordings from that dual drive setup?

If I refer back to my original HD for a new replacement, should I upgrade the software on the original HD BEFORE I do the expand (to a 300gb or 400gb HD), or can I go ahead and copy the original 5.x partition over, then let TiVo upgrade?

If it were mine I would stick the original drive back in and let it update to latest software. That way if you ever need to do it again sometime you will be further ahead of the game. You'll have to be the one to decide whether or not to try and save your recordings - from those two big drives it will be taking a long time to restore. For 200GB + 160GB you need a swap file of at least 180, not 127. You will then need to run tpip afterward to initialize the bigger swap file. If you never did this it may be why you are all of sudden having problems which occur with too small a swap when total drive space fills up to about 50%.
