I was looking to purchase the Seagate 250GB from outpost for $69.99 after rebate, do I need to change the swap size(-s 127 command)? if so what size should I use/need then? thanks

If the only drive you are going to use is the new 250GB drive, then the -s 127 swap file size should work fine.

yes, I'll be replacing the 40GB drive for the 250GB drive, so the swap file command of (-s 127) is good enough? thanks

You will need the LBA48 kernel for a drive > 137gb though.

If your software version is 5.0 or greater (IIRC, as we don't have anything > 2.5.5 over here in the uK! :() then it will have LBA48 support built in. Otherwise you will need to run copykern (or tpip) to copy the LBA48 kernel to the new drive after doing the upgrade.

And while you're at it, you might as well increase the swapsize to, say, -s 300 as well - just in case you want to add a 2nd big drive at a later stage :D

basically I will be upgrading my Philips DSR704 unit with a single 250GB drive and along with installing "The Zipper" hack to that drive, so would the swap file command of (-s 127) be good enough or do I have to increase it to (-s 300)? nope no 2 drives for my system, too much of a chance for it to break down faster ;) thanks

-s 127 will work fine. I used that with my upgraded SD-DVR40 (with a 250gb drive) and it's been working fine for a year.
