Backup Size change in HD Upgrade

I took a new TiVo 540xxx with 5.3 software set it up for my area..took the hard drive out and back it up. The backup size was 1408MB. To test my backup I restored the software on another Maxtor 40G HD. I put the restored HD into the TiVo and it booted up with no problems. I then forced a connection to TiVo and downloaded the new software 7.2.1. All went great. I then took the HD out of the TiVo to backup the 7.2.1 software and found the size had changed to 1280MB. I then put the original HD back into the TiVo upgraded it to 7.2.1 software. I then backup that HD and the size was back to 1408MB.

Does anybody know why the restored drive changed size when TiVo upgraded it as the original HD did not change size, and is this any problem that matters for an upgraded TiVo ?

Are you adding the Maxtor as a second drive or just replacing the original with the Maxtor? I think all that matters is whether they work or not. I know two different 40GB can show slightly different capacities and when stuck into TiVo's can show a different amount of hours of possible recordings. If it were mine I would not worry about it at all.

The two drives were both Maxtor 40G, one at a time use. I was only testing my backup without overwriting the original drive when I found the difference. It the size of the backup file I was concern about not the hours of record time. I did not know if parts of the software was getting overwritten to cause the smaller backup file that might cause me problems in the future. The TiVo works perfect with ether 40G drive.
