I can't seem to get windows XP to format the drive to FAT32. From what I understand Windows XP can't do anything over 32Gb. How can I get around this since the drive has to be FAT32 for Tivo???

Windows XP can handle large drives without problem.
You do not need to format anything for your TiVo. The MFStools software (assuming that's what you are using) will do everything for you.

The PC drive has to have a FAT32 partition in order to use MFS Tools for backing up and restoring an image. You can use the Zipper script since it doesn't require access to your PC's hard drive during the process and gets everything from the CD you create using the Zipper instructions.
